So edited a project in CS5.5, then created a HD Prores 422 HQ master which looks fantastic. However, I need to get the footage into DVD Studio Pro, and it seems no matter how I compress it, I get major aliasing issues.

My typical workflow has always been FCP7 -> Compressor -> DVDSP and I haven't had this issue before.

Anyone have any ideas? What software/settings do you use?

In compressor, open your preset and check that frame controls are set to "on" and resize filter is set to "statistical prediction"
it defaults to linear which looks very bad

It's generally also better not to encode for DVD direct from an HD master, but rather to make an SD sub-master first, tweaking that to look as good as possible. If you are working in CS5.5 you might try using After Effects to do the conversion to SD.
